The physical setup is presented which is discretized by a three diensional (3D) theral lattice Boltzann ethod (LBM). An experiental process window is used for the validation depending on the line energy injected into the etal powder bed and the scan velocity of the electron bea. In the process window the EBM products are classified into the categories, porous, good and swelling, depending on the quality of the surface. The sae paraeter sets are used to generate a nuerical process window. A coparison of nuerical and experiental process windows shows a good agreeent. This validates the EBM odel and justifies siulations for future iproveents of EBM processes. In particular nuerical siulations can be used to explain future process window scenarios and find the best paraeter set for a good surface quality and dense products. Introduction Electron bea elting (EBM) is an additive anufacturing ethod used to produce coplex etallic structures layer by layer fro etal powder 1. EBM opens new opportunities in any industries, ranging fro aircraft anufacturers to producers of edical iplants. However, until now the parts cannot be anufactured at sufficient speed to ake the econoically viable for any but specific very high 1

In order to accelerate the building process and iprove the accuracy a better understanding of the bea-powder interaction is necessary. This can be gained by 3D siulations of the process. Basedon the workof Körneret al. 2 we use a 3Dtheral LBM for the discretization for the EBM processes. This odel includes hydrodynaic effects, like elt flow, capillarity and wetting, as well as theral effects, like absorption of the bea energy, elting and solidification. Detailed inforation for parallel, optiized 3D absorption algoriths is found in 3 and the description of the odeling aspects, e.g., the generation of the Ti-Al6-V4 powder particles is given in 4. The ipleentation of the odel is ebedded in the walberla fraework (widely applicable lattice Boltzan solver fro Erlangen) which is a lattice Boltzann based fluid flow solver with highly parallelized kernels 5,6. In 4 basic validation exaples are already shown, like the test of the Stefan proble as benchark for the siulation of solid-liquid phase transition, and odest EBM process exaples, e.g., the elting of a spot regarding the interaction of powder particles and electron bea. In this paper we extend the validation exaples focusing on the EBM processes, e.g, hatching scenarios, and copare the nuerical results with experiental data. These nuerical results deonstrate the good potential of the theral LBM approach to understand and predict coplex processes like the EBM depending on therodydnaic as well as on fluid dynaic phenoena. The reainder of the paper is organized as follows: Section 2 describes the 3D theral LBM used for the siulation of the EBM process. The next section defines line energy, scan velocity, porosity and swelling before showing the experiental process window. Subsequently, the generation of the nuerical process window is described, shown and copared with the experiental one. Section 4 concludes the validation experients and outlines future research topics. 2. Nuerical ethods Based on the lattice Boltzann equation the isotheral lattice Boltzann ethod (LBM) is introduced by 7 as an iproveent of its predecessor, the lattice gas autoata (LGA) 8. LBM is an alternative, esoscopic approach for the nuerical solution of the Navier-Stokes equations 9 and can be parallalized easier than other traditional CFD ethods whose coputation is based on the conservation of acroscopic quantities. LBM has also less coputational storage and work requireents than olecular dynaic ethods which consider icroscopic physics. Theral LB ethods are classified into three categories: the ultispeed LBM 10,11, the double-distribution or ultidistribution approach 12,13,14 and hybrid approach where the scalar teperature equation is solved by finite differences or finite volue ethods 15. The ultispeed LBM can be seen as an extension of the isotheral LBM where the equilibriu distribution function depends also on the teperature and has higher nonlinear velocity ters. This ethod suffers fro nuericalinstabilities which haveto be stabilized asit isshown in 16. An additional
3 Validation Experients for LBM Siulations of Electron Bea Melting 3 disadvantage is that only one Prandtl nuber can be siulated by ultispeed LBM which liits the range of applications. The ultidistribution LBM overcoes these drawbacks using a separate distribution function for the teperature field. For the siulation of the EBM process a theral two-distribution LBM is used which is described followed by the treatent of the free surface boundary condition D theral lattice Boltzann ethod The odel for the EBM process is based on the work of Körner et al. in 2 where a 2D theral LBM is discussed. The idea of LBM is solving the Boltzann equation in the hydrodynaic liit for a particle distribution function (pdf) in the physical oentu space. This pdf f(x,v,t) indicates the probability of finding a particle with the acroscopicvelocity v(x,t) at position x and tie t. For the theral LBM a second pdf set h(x,v,t) is used for the nuerical solution ofthe teperature field. The collision operator is approxiated by the BGK-collision operator 17,11, Ω f = 1 τ f (f f eq ), Ω h = 1 τ h (h h eq ), (1) where f eq and h eq denote the Maxwell equilibriu distribution 19. τ f is the relaxation tie related to the viscosity ν of the fluid and given by ν = c 2 s t(τ f 0.5) with the lattice speed of sound c 2 s = x2 3 t. τ 2 h belongs to the second pdf set h i and there exists the relation to the theral diffusivity k = c 2 s t(τ h 0.5). Detailed inforation how the bea energy and absorption are coputed is given in 3,4. Next, the free surface boundary condition is outlined Free surface lattice Boltzann ethod Körner et al. introduce in 21 a volue-of-fluid based free surface lattice Boltzann approach. This ethod neglects the gas phase and works copletely on the liquid phase assuing that the liquid phase covers the behavior of the flow copletely. In order to ensure ass and oentu conservation a boundary condition is iposed at the interface which separates liquid and gas phase. More inforation regarding the free surface boundary condition used for this EBM odel can be found in Validation experients The following validation experients do not only cover particular aspects as the solid-liquid phase transition or only concentrate on qualitative accordance but consider also the coplete EBM process in a quantitative way Definitions and experiental setup We use the following experiental setup for the validation experients. A cuboid of size (15x15x10) 3 is generatedby hatching the Ti-Al6-V4 powder particles layer by layer (copare the red arrows in Fig. 1). The hatching differs by line energy and scan velocity of the electron bea. The line energy is defined by, E L = U I v scan = P bea v scan, (7) where U denotes the acceleration voltage in [V], Fig. 1. Experiental setup. I the current in [A] and v scan the scan velocity in [ s ] of the electron bea. The paraeter set (E L,v scan ) defines the electron bea. The quality of EBM products is classified into three categories, naely porous, good and swelling. Good saples have a sooth surface and a relative density higher than 99.5%. If the teperature during the process is too high swelling can occur and the diensional accuracy cannot be guaranteed. On the other side, if the line energy is too low and the relative density is saller than 99.5%, then the saple is porous (cf. Fig. 2). Next, a experiental

It can be observed that the higher the scan velocity the lower the ebedded line energy has to be to get an optial saple result Nuerical results We validate our 3D nuerical EBM odel against these experiental data of Fig. 3. Because of the high coputational cost of the 3D siulations we only odel the hatching of one powder layer instead of the ultiple layers.

One siplified scenario for the exeplary paraeter set of (3.2 s,0.2 J ) does already require 8 copute nodes of LiMa a for 4 wall clock hours. LiMa is the copute cluster where all 3D siulations are done. However, this siplification is in good agreeent with the situation expected for the full setupasitwillbeshowninthissection. We also iniize the siulated powder particle layer, i.e., we focus only a rectangular powder layer and have seven hatching lines (cf. Fig. 4). Thus, a bea offset per layer is defined where the electron bea is on but outside the siulated powder particle bed. In Fig. 5 the quality of the nuerical experients with different line energy and scan velocity is shown. In order to deterine if the nuerical saple is porous the relative density of the saple is easured and if it is less than 99.5% the saple is porous. The definition of nuerical swelling is ore difficult. Our odel does not include evaporation and thus no evaporation pressure. Hence, nuerical swelling effects cannot occur. We have to find another way how we can deterine regions nuerically where swelling exists experientally. Therefore, we use the nuerical coputed teperature which is higher than in real EB elting processes because the cooling effect during the process of evaporation is issing. Furtherore, nuerical artefacts cause outliers in the teperature field. In order to overcoe these nuerical influences we use an averaging process for the teperature values. If these averaged values are still higher than 7500K we assue that swellings occur in the experiental setup. In coparison with the experiental data in Fig. 3 it is observed that all porous saples are consistent in the siulation results (cf. Fig. 5). Furtherore, the nuerical and experiental results for scan velocities of 3.2 s, 4.0 s and 6.4 s agree with each other. Sall differences between nuerical and experiental data are only found for 0.8 s, 1.6 s, 2.4 s, 4.8 s and 5.6 s for higher line energies; for v scan = 0.8 kj s in experiental data swelling already occur for 0.4 and 0.5 but in nuerical data no swelling is easured. The sae effect is seen for scan velocities 1.6 and 2.4 s where swelling occurs for saller line energies experientally than nuerically.for higher scanvelocities of4.8 and 5.6 s the reverseeffect is observed, i.e., oreswelling occurnuerically than experientally. Forv scan = 4.8 s swelling arises nuerically already for a line energy of 0.25 kj while the experiental setup is still good. The sae is seen for v scan = 5.6 kj s ; line energies higher than 0.25 lead to swelling in nuerical siulations, but in experiental data only energies equal 0.3 kj arise swelling. a

The focus is ore precise for saller scan velocities iposed by a saller electron bea power P bea, e.g, v scan = 1.6 s or v scan = 2.4 s lead to a precise, sall focus and thus, energy is brought onto a saller area. For these velocities swelling occurs for saller line energies experientally than nuerically because the EB gun focus is constant for different bea power and scan velocities, respectively. For higher scan velocities (larger P bea ) like 4.8 s the focus of the gun spreads and, subsequently, the sae aountofenergyis broughtinto alargerareaofpowderparticlesand the axiu teperature is saller. Here, the particles of the first line are now elted copletely. In the third Fig. 6(c) the electron bea has elted seven hatching lines and the whole powder layer is elted. 4. Conclusion This paper describes the 3D theral LB ethod for the nuerical siulation of EBM processes. Experiental data of hatching a cuboid with different line energies and scan velocities are shown in a process window. The different saples are classified into porous, good and swelling, depending on the paraeter set (line energy, scan velocity). For the validation all paraeter sets are tested nuerically and a nuerical process window is generated by 3D siulations of hatching one powder layer. Nuerical and experiental process window are highly concordant especially in the region of sall line energies because paraeter sets which are porous in experiental process window are that also in the nuerical one. Only in the region between good and swelling differences exist which are reducible to the focus of the EB gun. The precision of the focus depends on the bea power but in our siulations the focus is constant. In order to accelerate the building process of EBM anufacturing it is iportant to extend the process window, i.e., to raise up the question how the process window will look like for a higher bea power and therefore higher scan velocities. After the validation experients in this paper which justify the correct behavior of our fraework and its beneficing to siulate EBM processes we will try to find better paraeter sets regarding quality of EBM products.
